Help!!! Put starter mech back in and hand kicked while side cover was off.somewhat tuff but motor turned over,in neutral,comp released hooked up, seemed ready.got to riding area and still lever hardly would move.could cylinder be worn out? haven't pulled off valve covers to check decomp rod wear.pulled on cable and felt no resistance to speek of.last time I adjusted valves decomp rod had little wear,thats been about 20 hours ago riding.Side cover went on pretty good just gave little bump to seat last 1/4 inch.bike has good power last time rode.Been using Mobil 15w 50,changing every weekend,filter about every fourth week.Pulled screen at drain plug wasn't very dirty,washed and replaced. having trouble making sense of this. maybe my alzheimers pills aren't working. are you saying the kickstarter lever is jammed? if so, the cover needs to come off again and reset the gear per the doc. they pop off quite easily while reassembling the clutch cover. or is it the kickstart activated comp release cable doesn't work? if thats the case, prolly the same fix, although i never had to take mine apart, so not sure how they hook up behind the kickstart gear.
 
I think neds got it right. The cover needs to come off again. The kickstart gear was not seated all the way in and is now press fitted against the cover. That was the 1/4 inch you were having problems with when installing the cover. I wouldnt be surprised if you didnt have oil leaking from the cover next to the kickstart mechanism.
 
Last time I saw a 501 that was hard to kick over (read: virtually impossible) was because someone had installed the starter sprag backwards and the kickstarter was turning the whole e-start assy (including starter)over.....

You havent had the sprag out, have you???
 
assmble the kickstart mechanism as per the doc this time.

to repeat before you look:

take the gear off the shaft and enter the shaft with spring then fix the kickstart arm and wind round till the 'keyhole' is past the bump on the crescent plate then flick the key up crushing it's spring, press the assembly down and release. it will stop against the square edge on the plate. now fit the gear.
