Ok so I have the short exhaust vent tube on the stock fuel cap, 2011 FE570S, and I took the check valve ball out of the cap, as recommended here and on other forums,,, When I put it back together I tightened the three screws back to hand tight and I couldnt get the fuel cap to close any longer. I thought maybe I needed to back the screws off a bit, and when I did that the cap would close, but now I could no longer get the cap off,, push button just wouldnt disengage the lock. Is there a secret to this?

Oh sh*t, that's not good. Try pushing down on the vent nipple as well as the release, then turn.

If you can get it off, recommend you completely retrace your steps and make certain that you have reassembled it properly and that everything seats.

You might also put some silicone grease on the lip to make sure that friction isn't working against you.

I eventually got it off.. by pushing down on the release and lifting up on the cap.. I just cant see anything under there that would indicate it needs to go together in some special way.. and I cant see how the check valve ball would play am part.. wonder if there was a spring in there I missed and it flew away never to be found again??

Mine is the same way, I bought mine used so I don't know what the previous owner did to it. It's VERY hard to get my fuel cap off, with the locks not seeming to disengage. When I look at them while pushing the button they don't really move that much. I've greased it up, but fuel washes it away quickly. I started not letting it close all the way so the tabs never click to make it easier to get off as a temporary fix.
I'm interested to see what the real fix is here, besides buying one of those pretty BLUE fuel caps. :D

So I posted this in Advrider.com and ktmtalk as well.. and I they are saying to remove the lock ring altogether. I will give that a shot.

The pretty blue fuel caps have the very same locking mechanism. If you are having a problem with your fuel cap and buy the blue cap, you will only have an expensive and pretty problem! (Would that make the problem pretty expensive?)

I had a somewhat related problem with the fuel cap on my Buell. The solution was minor surgery, not an amputation. Perhaps shaving down or rounding the edges of the locking tabs is all that's needed.
