Kick starter shaft

I have a 2002 (550), that is very well taken care of. 2 months ago I was riding, ( no big deal) we stopped for a brake. As soon as we were ready to take off, the first kick, SNAP! the Kickstart Shaft broke off clean with the outside of the clutch cover ( I ordered a new one from Sam's Cycle). As I was replacing the Kickstart Shaft I noticed the Engagement Sledge was slightly worn out; at the time I didn't think anything of it and finished the installation of the new Kickstart Shaft. the Fallowing week I was riding as usual; we were parked at the top of a tall hill with the bikes shut off. I started rolling down the hill in 3rd gear with the clutch engaged; when I went to bump start it SPAP! it broke again in the exact place (but started). I ordered a new Kickstart Shaft and Engagement Sledge.

I was wondering if the Engagement Sledge was the culprit, or if I had the kickstarter it self set to tight against the neoprene bushing on the out side of the clutch cover?

it sounds like you have been unlucky. there is a bloke in the UK got through three in about 6 months. i would look at a claim under warranty. it's a well known common fault.

as for the crescent/sledge....no, as long as you put it together ok that has nothing to do with it. it's just a poor peice of kit.

do you think it would pay ( once I get the new piece ) to have a michene shop make one out of a much stronget metal; or will that compromise other internal gears/pieces?

I would try having the part cryogenicly treated.

How soon we forget.

The kick shaft, item 14 on page 35 of the 03 parts book shows the replacement kick shaft P/N230156-01 . I think the final configuration was 04 model, which is listed in the 04 parts book as an 03 part, number 800.33.050.000. If it were me I would get the 04 part number

The diameter of the shaft next the knurl was necked way down in the 01/02 design IIRC, and kept braking. The replacement part is larger in diameter ather and is much stronger.

I was talking to Sam at Sams Cycle supply (Pasadena CA) about the information you posted. He mentioned that Husaberg automaticly sends the most recent and up to date part.

Im also gona use Husabutt's idea and send the part to be cryogenicly treated.
 
Joe is absolutely correct about the updated part. The 650's were the ones expieriencing the most breakage. Once the part was retooled this issue seemed to go away. Perhaps you did in fact receive the discontinued version. In someones gallery I am pretty sure there are some photos showing the differences.

Sorry, my bad! I used Adobe acrobat 6.0 Pro to extract these pages from the basic file. I forgot to save them in acrobat 4.0 format!

I encourage everyone to download the latest version of the Adobe Acrobat Reader(FREE) from the Adobe web site to make sure you can open ANY of the acrobat figures. I see they are up to version 8.1.2 now

can the 2003 kick starter shaft,part #800330050000 be used in a 2000 and older engine to replace kick start shaft part #23009701?dan
 
i was wrong on the exhaust last week dan but i'm sure on this one. the later ahs no waisted groove near the kickstart splines. this is the only difference. thats where they used to snap. you shouyldn't be buying the old part at all but upgrading all customers. everything else will fit on it BTW.
