Gears not engaging - almost new FE570 with Rekluse exp 2.0

Hi guys,
I'm having problems with my 20 hours old FE570. It has a Rekluse EXP 2.0 which was installed by the dealer in New Zealand. About an hour into my ride on Saturday the bike dissengaged out of gear, then I engaged it again and it dissengaged shortly after and refused to engage in any gear but first. When I click up on the shift lever as if changing through 2nd, 3rd etc to 6th, the engine just revs but the gears are not engaging. Once I click down through the gears again back to first, first gear engages as normal.

Today I spent the entire day trying to learn how it all works and whats going wrong. I spent a while on the phone with the Rekluse guys in the states and the dealer in NZ and after watching the videos on the rekluse website I now have a reasonable understanding of how the rekluse works, how the clutch stack fits together and how the gear shift shaft and lever actuates the shift drum. Together with my diesel mechanic (who has never worked on bikes before) we took off the outer clutch cover and water pump and removed the clutch altogether after taking it apart, inspecting and reassembling. We also removed the gear shift lever and the shaft with the spring loaded sliding plate which locks onto the shift drum. We cleaned the shift parts in the hope that the spring loaded slide was failing to engage and causing the problem. Unfortunatly after reassembling everything and refilling with oil and coolant the problem is still there. Has anyone else experienced something similar and can point me in the right direction? First step for tomorrow morning (admittedly I probably should have done this today) is to pull the clutch cover off and remove the rekluse and replace with the stock clutch components to see if this alters the situation.

I'm devestated at this point that my 2 month old bike is on the fritz so any advice would be appreciated.

I have a Rekluse fitted to mine fitted by myself no problems think there quite bullet proof , If your Rekluse will work in your 1st gear it should work in the rest.
If your dealer fitted it for you, I would be taking the bike back to them as it sounds like a gearbox problem and there should be a couple of months warranty on it. :angry:

Definately sounds like a gear selection problem rather than the Rekluse.
If you turn the selector drum (right hand side of the red circle) while slowly turning the rear wheel you should feel it changing through the gears. (with the clutch off so you're not turning the whole enigine over)
If it does this then the problem is somewhere between the gear lever and the selector drum.
If it doesn't then it's inside the engine cases.

Unfortunately the worst case scenario has now been confirmed. We took the outer clutch cover off again with my mate who is an aircraft engineer and took out the rekluse and replaced the stock clutch components. The clutch and shift assembly are all functioning correctly and first gear is working fine but 2nd through 6th are not engaging, so now I have to ship the engine back to NZ for the dealer to strip it and fix it. Minimum 3-4 weeks without my bike plus the hassle of removing, shipping and eventually reinstalling the engine... Not a good day today :(

damn! glad it happened under warranty though.

my two cents worth, installed the same rekluse last week and not a single problem. only issue was the clutch was grabbing slightly at the recommended 1 and 1/4 turns but just dropped the idle slightly and problem fixed.

Sounds similar to a problem my 26hour FE390 may be experiencing. I have a Z-start pro and cannot at times shift from 2nd to third, or other gear up shifts. I'm curious to learn what your dealer finds, I may be able to bore scope the engine while in the frame. I am hesitant to open it up otherwise, as the problem isn't consistent at the moment.

The dealer emailed me the following photo this morning - problem was fairly straight forward to diagnose - has anyone seen this before:

Thats the main shaft which the clutch attaches to... Sheared in half!
