burning light coils at a high rate

Dear wise men,

I run an off-road business and we use 8 husabergs, all 2004 models.
The last half year or so I am burning lighting coils at a fairly high rate and I start to wonder if I might be doing wrong.
I don't bother anymore to fix the the front & rear lights. especially on the rear there's no point. The armature soils up after each ride and very often the bulb explodes when in contact with water.
So the only thing the generator has to do is keep the battery charged.

Could it be that on the bikes with no light there's a short cut because the rear lights are all soiled up with dirt?
Average outside temperatures are 15ºC in winter time and up to 30ºC in summertime. I don't think it has any connection to the problem.

As a side remark.
Once I had a very unusable thing happening: the coil was burned and generated a braking effect. the bike became sluggish and the coil heated up so much that the clutch oil got a vapor lock!
I remembered what I learned in my younger years ť trucks have sometimes a retarder installed especially in mountainous areas. It's a electrical device and it generates a braking effect.
And sure enough, I took off all copper wire and the bike ran normal again.
The ignition coils have never given me any troubles.

Hi Adriaan,

The main problem with the 04's were the soldered connections on the stator desoldered them selves, generally no to to much problems with the windings.
Any chance of putting up a photo of windings?.
A large short circuit will cause excess drag and the engine, due to the magnetic field working over time.
If you just want to keep the battery charged then just disconnect the Yellow wire from the alternator.

Sparks, the coils get so warm that the lacquer (is that the correct word?) gets all dark and the coils come loose. If you take the windings between two fingers the whole coil can be moved and my guess is that the windings are not isolated anymore.
If I understand correctly installing a new generator hould solve the problem but the seems to be exactly the same. Or did they use a more harder solder material after 2004?

Perhaps I should check the connections on a regular bases. (as if I don't have enough work already..)
I will post a photo later this day.
