650FE 2005 Heres what I know so far (see images)?

Am thinking cam chain or something broke not sure yet though? Any ideas?

Not necessarily broken cam chain, so many things can break and bang the cover. A locknut, for instance.

But what would I know...

Open the cover.
 
Being it is aluminum, it will require some serious welding talent.

Like TIG. Or J-B.

Seriously if upon inspection nothing else seems to be damaged I don't see why you would toss that cover.

You will need to weld the damaged rocker cover, but something has caused the damage and that will need to be repaired as well. Mate rip the top off it is only a few allen bolts and you cant stuff anything up doing that and there is a pretty fair chance you will see what is causing your heart ache. 5 mins tops and you will see it.
 
the rocker cover damage can be repaired .

weld the head ???

get the motor on TDC ,, remove spark plug , remove cover , have a nosey .

then you will have a better idea of the bank balance drainage

Sorry Just had a look at the photo, they are not allen bolts just standard bolts... 10mm spanner ? How old is the Cam chain ?
 
Whole engine is 1000kms old since rebuild including cam chain.
 
Nah i havent pulled the cover off yet but will do when i have more time
 
By the look of the rocker cover, the chain has hit it at speed. Could it have been loose enough to ride the next tooth on the cam sprocket & smash the cover ? Definate camchain imprint.
 
i love these threads where you are the last to notice the new subject and as you go down shouting "i know! i know!" you find that the last poster has ALWAYS got the subject matter spot on. to be fair froggy is on the money as well....

the problem will be a locknut coming off, getting into the chain and lifting the chain into the rocker cover. as wildman says: it's the inprint of the chain that you have there. the chain will still look good but you'll need a new one to be safe and sure!

let's hope the rest is ok.

as for the cover, i would use thinners and pour it into the dents. if the thinners doesn't come through then no need to weld it. if it does well i'd consider that welding it with a blob was really easy when it is cleaned.

Ok guys I don't have any photos but here is what happened. On the 05 cam sproket there is no locknut but a pathetic piece of steel pushed into the cam sprocket i think it locks against a metal lug that keeps the cam in place. (my 02 400 had a lock nut there) it is this piece of steel that has come out and then caught in the cam chain and and broke it and the cam chain slider and case as seen in the above photos earlier.

We found all pieces with no damage to the bottom end etc or the top (valves/piston etc as i still have compression)

So I need a new cam chain and cam chain slider and a new side cover gasket and maybe a weld. All in all I am a very lucky man...

One wonders if i should take a photo of the offending part an email berg australia about the shoddy design of this locking mechanism and ask for some parts.........I see no reason why it should break at all.

You are talking about the decompressor weight stop, yes??

If so- guess what??,apparently, that is the new improved cam sprocket design.(I have not seen one in the flesh yet so cant comment on its construction)

The early designs simply had a bolt & nut screwed through the cam sprocket to stop the decompressor weight at full travel- many KTM owners can attest to what happens when the bolt comes undone /fails, as can probably a few Berg owners.

Everyone knows its a good idea to renew the bolt and nut at every opportunity when the sprocket is off, and to peen the back of the bolt so the nut can never come undone.
The peening tip is a trick employed by a local Husaberg dealer .

Seems the upgraded part also can suffer the same fate as the pre upgrade unit......

I think you are very unlucky this has happened, but also very lucky it is such an easily fixed issue.
