HOW DID THIS HAPPEN: The reason this whole thing came about started with my 05FE650 when the drive sprocket rattled loose on the end of the crank. I nursed it home and took it into our local dealer. An hour later, it was fixed. He took the case off, undid the nut on the end of the crank, coated it with hi strength lock tight and put it all back together.. FIXED. My son on the other hand was riding his 06FE650 with his mates when the same noise started coming from his engine. Difference was he just kept beating up on it. RESULT: he broke the keyway on the end of the crank that locates the drive sprocket which then required a new crank. Our mechanic rebuilt the engine but it didn't seem quite right. Took it to our local dealer and they pulled it down again. Said it needed new bearings etc which we agreed to put in. Dealer rang me a few days later to say there was a slight problem. The engine had just dropped it's guts all over the workshop floor. He reckons that after the rebuild they started it and it self destructed on idle. The little end attached to the piston broke allowing the rod to punch out through the sleeve/barrell and both engine cases (on idle - yeah right). They are blaming the first mechanic and don't want to know anything about it. The rod and piston were new with the initial new crank rebuild. The initial new crank rebuild was $3400 and the second rebuild to check things over with the dealer was another $2400 that resulted in the engine exploding. The moral of the story is if you hear strange noises coming from the engine, don't keep beating up on it, get it looked at. I rode my 05FE650 harder than most weekend warriors and it never let me down... Revving a sick bike rarely makes it better..
