I have no Idea what it is, So I've ordered new gears (130$) not expensive so I'm ok with it. I was wondering about the bearings in the cases but there not spalling or anything like that, they both look good. I'll change the gears and see what happens. My prediction is going to be the outer gear is the one at fault.
 
just a little update I replaced the inner and outer sprague gears and now the bike starts on the e-starter when cold. :cheers: :cheers: :cheers:

I replaced one gear at a time and the outer gear was the one causing the problems, but since I had gotten both gears I put the both in.
 
Well, it is good to hear that you got it solved
Mine wouldn't start on the button this summer. I messed around with a shooter spring but that didn't work. Mine is apart for winter service, yesterday I replaced the outer and the sprague...unfortunately the inner is not available for my bike anymore (2001). I'm hoping mine was the outer also. I guess if it is the inner I'll have to look at another solution. I won't be able to test it for a month or so as my clutch is out being converted to an auto.

I have a 2007 FE550 with the same problem and have done the Taffy Mod and replaced the sprague bearing with no luck!
Could you please tell me what year and model your bike is?

Sad that things can be under-designed and not remedied by the factory for so many years
