I don't think I've checked valve clearances in the last 30 odd hours or so either come to think of it.
 
The small filings sound normal Jason...............valve clearances a good idea though.
 
if you're getting metal filings everytime you change the oil then something is gradually giving out. what it is is hard to say but mains is the usual one. that and the fact that if the crank is oscillating it gradually kneeds the spacer shims and breaks them off.

as for the noise? I can't tell from here but as suggested you need to get the clutch off making a note of the dots on the crank gears and then get the sprague out with the starter gear (that fell out anyway!) and then put it together.

you can run a bike for up to about a minute without coolant and also to do the work lay it on the right hand side and then it is easy and you don't remove the oil either. things get done quicker that way....

How many KM and HR have you done from when orange did it up. how do you ride, race, plod about ?
It can't be the oil , if you use the right Delo 400.

It's got 105hrs on it now. I think it had about 50 or 60 on it when it was fixed.

I have no idea how many kms it had on it at the time of the rebuild, but it currently has 4660km.

The bike is still in bits in the garage and I don't have time to sort it out. I'm probably just going to put it back together and see if I was imagining things. If it still rattles, I'll take it to my local bloke.
 
Just ordered my DJH tensioner. Can't wait to have a quieter FE450!
The noise of the cam chain always bothered me.

I could be wrong but your signature says that yours is a 2010. so you have a 2010.

this man has a 2005. now I know it is technical and the plot thickens but let's really hang onto that fact OK?

I had a rattle on my 550 a few years back, turned out i was imagining it to some extent.
The ally sump guard can act to reflect all noises directly up towards you when riding so if you have one remove it and see if it makes a difference.
Also the lower chain roller was turning mine into some sort of percussion instrument, made a hell of a rattling noise and pissed the hell out of me. ended up swapping the lower roller for the ktm slider - 100% improvement

Thanks John. I wont get a chance to do anything with it until at least the weekend. I'll stick it back together, fill it with oil and see how it goes. It's been apart so long now I can't remember how it USED to sound. :D

Not sure about the noise with the clutch in. I'll check that out on the next restart.
 
Mate if you haven't put it back together yet, quickly undo the small bolts holding the clutch pressure plate, pull the plate off and check the big nut holding the basket in, i also had this come loose and had a sound like yours which progressively got worse with time until I re tensioned this nut, if loose loctite it, worth checking as your so close to it

I did this tonight. Feels plenty tight enough. There is a washer with a tab holding it all in place and that doesn't look like it's moved at all.
There is some lateral movement from the clutch, with a bit of a clunk when pushing it back in. I don't know what's normal and what's not. But I suspect it's fine.
 
Unfortunately something has happened between putting it back together and the first press of the starter, as the kick starter is locked solid.

Guess I'm pulling it apart again.
 
Sure your not just worried something is broken when nothing actually is? Sound related problems usually escalate very quickly. If you're hearing something keep an ear out for it. Not sure about others out there but my engine seems to be naturally noisy!
If orangeberg had your bike unlikely to be bearings. Some shavings on oil plug for bike that old is normal.
The less distinct problems take a much greater experience to diagnose, something I daresay may not be possible by back and forth on a public thread.
