guys and especially ned37, took off the left side cover oil looked new little to no shavings (first time its been off except to change gaskit). no broken teeth, no pieces floating around, nothing that would make me think somthings broke???????

98 FC501 all stock except full big gun exhaust.

kicker will push through two and a half times than locks.
gear selector will go through all gears
put in gear rotate wheel backwards through stroke no problem
rotate through stroke forward no problem
push kicker through 2 times and locks up again.
looking through doc for magical kicker directions help me out guys please!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!
 
with the side cover off in neutral and plug out, put the kickstarter on the shaft and slowly push it thru, noting what rotates. be careful that the kickstart shaft does not come out at all or it will bind up and have to be reinstalled. if it locks up on you like it has been, see if you can see what is binding. if it works the way you say, then it has to be something worn out behind the kicker gear... ramp, pawl, bushing, bent shaft????
whats mysterious to me is that 2 1/2 kicks doesn't equate to a full rotation. if you rote the engine using the rear wheel, does the clutch go more than on full rotation? if it does, then that eliminates the gears on the clutch, intermediate and starter gears. next step is to pull out the starter apparatus and look it over as well as the crescent at the bottom of the hole it came out of.
 
hey thanks ned i will do that this morning i hadnt seen anything lock up or bind yet but ill look at the clutch rotation thanks
 
all right guys so i took the cover off again marked the clutch pack. rotated the tire in gear backwards as much as i wanted to. however forward the the marked clutch pack will only move 3/4 to almost all the way around once!!!! does this mean its really broke inside?
 
next thing is to remove the clutch gear and spin the crank freely and then do the same with the gearbox. you are a detective and must 'eliminate things from your enquiries'!

the only thing i can think of in there that cares what direction things are moving is the starter pawl assy. pull the starter gear off the shaft without removing the shaft. what does the keyhole shaped pawl look like? is there still a tiny spring pushing it out? what happens if you turn the engine with the gear out?
if not the starter parts, maybe a broken piston skirt jamming the flyweel? ???
