I have a FX470 02. I bought a new kick start lever and when I put it on the bike it rubed on the case at the boss. I can shave the lever but I'm wondering if I need to remove the case and see if some thing is out of plase in side. The sholder on the spline shaft only extends about .03 in from the case.

i'm not quite sure what you're saying but sometimes the new kickstarts don't want to fit on the splines. keep trying or use a triangle file.

another thing is that my bike fits and rubs the plastic boss-i like it like this as i get a bigger swing.

I just took a look at mine and it is a really tight fit. Perhaps .010 clearence between the kickstart lever and the case. Is the bushing seated in the cover properly?
 
The bushing looks ok. but it looks like the kick start shaft dosent extend out far enoughpast the case, and the gear wheel rubs on the engagment sledge (part 20 page 32 in the parts manual) it looks like a spacer is missing.

There is no spacer that I m aware of. The kickstarter parts have not really changed since inception. I have seen the engagemnt sledges get pretty beat up. Try removing the sledge and making sure it is straight and deburred. You can straigten in a vice if needed. Make sure you loctite the screws on reinstallation.

It seems that our ideas of what's acceptible is a little vague. Could you perchance snap a pic of your KS stub, and let us see what your situation is?

Without getting into a whine-fest(hint to all the Decker-haters on the board), Decker is known for sub-par and incomplete frankenstein bikes, and you might indeed have something fishy going on. If it were new, or normal NOS, I would trust that all is ok, but in this instance, I would suggest that you do what you can to ensure it's right before riding it too much.

I bought an 03 leaver from Euro motor sports and the lug that stops the leaver from rotating back into the case is hitting the motor case. I think I can shave the lug back and be ok.

After a recent service, the kick start has become really loose in it's rotation..ie mechanically (internally) all fine but it flops about between the in use & folded away positions. There doesn't appear to be any sprung ball locators or rubbers or anything to hold it in either position. Some other berg owners have said there isn't any physical locator but if that is the case, what holds it in place.

I was on a mx track today & the bloody thing kept swinging out round every left hander.

Any idea??
 
there is an O' ring i believe to go in there. check the parts breakdown. maybe that produces enough friction to hold it still?
