I took my time because my garage has no A/C and it must be around 120F in there, so I have had to wait for the evening to come and do 1 hour at a time. Also I really wanted to get it all right and peachy. Note I am also not a mechanic, I write software for a living.

Anyway, tonight I decided it would be the night, since yesterday I torqued all the covers back on, I had to wait for the sealant to cure. By the way I am now using that Wurth sealant that Boss recommended me to fix my rocker cover leak issue.

After putting all new fluid, putting the tank and finally the seat back on (magic moment when what looks like a mess of wires and tubes all of a sudden looks like a motorcycle), I decided to give it a try, and if it did not start in 10 kicks, I would go to bed.

Well, it took me about 8 good kicks, and my Berg came back to life.

And you know what? I feel goooood! 8)

Very rough sound, now, by the way, I think it comes from the tighter, newer chain as well as the fact that I have the valves adjusted at 1/8th turn out. I missed that sound.

Thanks for their help to pretty much all of you who assisted me through this forum and in real life, especially Berger, Dan @ Motoxotica, Bendberg (who donated a set of rad guard to make me feel better) and of course our dear friend TAFFY.

RE: It

That's excellent Froggy!

I would like to thank you for posting about all your troubles and taking pix of everything,
as noobs like me will learn from your experiences.

Congrats. Now get out and ride.

What is Wurth sealant?

Wurth RTV Silicone: http://www.focussport.com/wurth.htm

This thing is amazing although this is not the intended use of the product (it says not for head gasket, LOL).

Basically, apply sealant like you would any other, including Threebond, except that you wait 5 to 10 minutes after skimming before applying the cover.

This is what I experimented with this product: after waiting a few minutes, you torque your rocker cover but not all the way in. Basically finger tight. And you wait a few hours (go to bed). Next you torque at spec (10Nm).

Why do that? Well, I realized that when I torque right away at spec, the sealant is pushed around the point of contact. Basically there would be no sealant at all, except for a few useless microns, and that's why my rocker cover as well as my clutch cover were leaking all the time.

By letting the sealant dry a little between the points of contact, you give it time to form a gasket.

For the clutch cover, the trick that Boss gave me is to put Wurth sealant under the gasket (engine side), but not on the gasket itself. Apply sealant generously, press gasket against it, let it dry a few hours, then torque at spec. You should not have to replace the gasket for quite a while, now. If you rip a little piece of the gasket off, just fix the rip with a bit of sealant and that's it. With Threebond, I used to have to buy a new gasket each time!

I also use this sealant around the water pump cover, there again two step torquing.

No need to overtorque anymore to try to fix a leaky cover.

Nice one Froggy.
You've done us proud.

Well I also need to fix the carb of a WRF, which should not be too bad, plus readjust the timing on the cams (one of the mods).

I also need to fix my old 125 SX, so I can sell it for more parts for the Berg. Or ride it at the track... I don't know yet!

as a fellow non-mechanical computer nerd, i congratulate you. for us laymen, it's a truly amazing feeling to have a machine all apart and then put it back together and have it work. i wonder if real mechanics just get used to it.
