Final drive locking up bike sounds aweful

Hi All

Finally got my nephews bike running sweet (10/02 FE501) when cold it sounds a little bit timing chain rattly but goes well, when its hot after 20 min or so it starts to lock the final drive and sounds shocking and will barely move under power, its only started doing this the last few days, obviously stopped riding it. any ideas as to what to look for before I pull it down would be appreciated, I intend doing the timing chain as well, bike has approx 105 hrs.

Lock the final drive? Sounds like a bearing binding up to me, gearbox maybe? Strange not to do it cold though.
 
define "shocking".
what about the rear wheel locking?
 
Ok the sound is a knocking sound almost like the big end letting go but its coming from the gear box, when it makes the sound the front drive sprocket jumps with the bike in neutral, the cam chain sounds noisy but I could be mistaking that with the gear box noise. The back wheel locks up when it happens and the bike will stall, I've never had this happen to me but my nephew said it stalls, He's not a great rider but he weighs 160 Kgs hence the FE501 nor is he mechanically minded so I have to ride it to find out what's wrong, its never locked up on me and I only noticed the knocking on the week end.
 
i guess the place to start would be to pull the clutch cover and examine the play in the clutch. it should have some in and out, but nothing noticeable up and down. also with the plug out, roll it thru and watch what happens. also look at the retaining screws in the lower right that hold the shifter star in place. all being normal there, it might be time to pull it down.
 
Ok I've had some time to ride and check out the bike, I'm pretty sure its snapped a tooth on the primary drive of the gear pox. If it in gear with clutch in it purrs like a angry lion (kitten just doesn't do it justice), put it in neutral and the rattling starts. Rode it up and down the street, if you nail it it runs fine just really noisy and no doubt just grinding more steel, slowly it grabs jolts and locks up. Talked to a berg mechanic here in aus and he reckons $2-3 K for a rebuild if he can get the parts...may have to get in contact with taffy I think.

Quotes from dealers can be outrageous, i was quoted 4-5k once to rebuild a 550! Shopped around and got it done for under 2k by a guy that does alot of early berg stuff in SA. I sold that bike a few years ago but i know it is still ripping up the local trails!
 
Ok motor is stripped down,3rd/4th gear cluster on the main shaft has stripped nearly all of the teeth off it, this in turn has damaged the 4th gear on the secondary shaft, one of the shift forks is damaged and apart from that all looks good.
I will do the mods recommended by taffy that fall with in my nephews budget and get this beast back on the track.

I've knocked all bearings out and will replace the Mains with roller bearings, put the sealed ones on the cam after the modified decomp goes on, are new intake valves recomended? and what about the dual valve springs? just want to get it reliable for him as he's as useful as an ashtray on a motorbike.
