E-Start trouble ´03!!! No Ideas anymore - please help!!!

Hy guys!

I really need your help now. My ´03 501 E-started pretty perfect hot and cold for the last two years. Since a couple of weeks, it got worse and worse on the E-Start (Kicking is always easy). Now, there´s no way to E-Start that thing at all. Nothing!

I checked: Autodecomp, Valve clearance, Carb. I tested the stator, it has the Resistance it should have. I changed the coil with another bike that works. I changed battery, I checked all cables.

The Starter pulls it pretty well, not as fast as my ´04 did but I think fast enough. The Spark while E-Starting is very weak, whe I kick it it´s much better. If I kick it, it runs perfect. If I push the button, It turns but it doesn´t start. The Voltage goes down to 10.3 Volts when I push the Button.

What else could I check??? I spent more then 10 hours looking for the failure but I dont find it!

read your post and thought I might put in.
Have you checked your ignition switch. It
might have a leakdown causing a partial
kill switch action and a weak spark??

How many years on the current battery?

Battery load test meter available?

Are you using the updated battery? You did actually measure the autodecompressor ramp for wear? Have you tried the decompressor mod (increasing lift)?
Have you inspected the stator for rust or delamination? Engine idle speed set to 1800rpm? Carb is clean and the needle and needle jet are in good condition? Fresh fuel?
Just a few questions.

Since it starts on with the kick, there' most likely no problems with the stator or the coil. Sound like the starter doesn't get enough juice.
Sure the battery is at its full potential ?

I have a new yuasa 7Ah battery, checked the autodeco (looks quite good, but how much should it overlook the Cam-Profile exactly??), I located the spring with the normal preload (not a second turn). I tried different Valve-Clearances to see if it makes a change - nothing!
Stator has zero rust (I always open it an put WD40 after wet rides), it ha the resistances it should have. Idele Speed is like it always was. Carb is totally clean, jets are clean and new.
The bike reallye starts on the first kick and idles perfectly. That´s why I cant believe in carb/coil/stator problems.

Any other ideas??

What about load testing the starter i dont think it should draw more than 80 amps also is the starter heating up,could be a problem inside some times the brush plate corrodes enough that it dosent earth well(the plate is only held onto the body for earth by the clamping force of the end cap of the starter) CAN YOU UNDERSTAND THAT ,IM NOT SURE I DO AND I WROTE IT GOOD LUCK.

Lift off your valve cover and check the manual decompression shaft next to the rocker shaft and see that the edge has worn off this shaft.If this is the case,build up with weld the worn part and profile the shaft.Re adust your manual decomp cables and let us know what happens.

Pull in the manual decomp lever and hit the starter button, it should spin much faster. Once it is spinning on the starter release the manual decomp lever, it should start if everything else it O.K.

Another test....
Ensure engine has been running & is very warm.
Connect heavy duty leads from a car battery wired as if you were 'jump starting' a car (be careful ! ). Leave them on for a minute, then press your button. (warm start conditions)
If it spins round much faster and starts straight away, you are likely not to be getting the required lift from your decompressor, thus causing a drag on the engine turn that a standard smaller battery cannot overcome.
There is also a possibility of bad connections from your relay to your starter motor.
If it still doesn't start using this method however - start motor could be worn.
There are one or two options you can do to elieviate this problem, but you have to do some testing first.... for the other posts as well.

FWIW, my '03 never starts on the estart cold. Only once its warmed up will it start on the button
