Well my engine started to sound like a bag of nails, so thought i had better strip the top end. everything seemed fine, then i noticed the circlip had come off the end of the water pump, is that all i thought, great. replaced the cam chain for good measure as well as all the seals etc. Rebuilt it and guess what? well it still sounded the same. So i stripped the whole engine, but i can't find anything wrong with it at all, everything is hunky dory and as it should be.Anyone have any suggestions?

where was the camchain tensioner when you pulled it? and did you take the spring out first and THEN remove it so you could tell?

try grabbing the ends of the crank with your whole hand on the right and a huge pair of pliers on the left to check the mains?

do the same to the water pump shaft incase that bearing has gone.

check that a valve spring isn't broken?

check the cam follower beariongs. inlet can be done in situ but the exhaust needs removing.

hold the decomp bar so it can't hit the exhasut rocker? defo remove the spring for a test.

is anything hitting the piston. any of the 4 valves? what about the piston onto the head?

i can't think of much more that would make an engine rattle.

stick it in a box and send it to the welsh vet (ie a gun) thats always the answer isn't it!

even down here they call it "getting the welsh vet" when an animal needs the knackers yard. word obviously travels... not too many sheep ever had the correct care and attention, certainly not in the north anyway where i'm from but i digress sir!

if it's a real problem then PM me and we'll talk on the dog 'n bone!

had one the other week where the engine was upgraded and the kickstart decomp was set all wrong so the manual (shaft over the exhaust valves) decomp rattled.

forgotten your model but we had some engines with the two bottom gears set wrong and the balancer could clip the bottom of the piston incredibly. it's VERY easy to get those wrong by simply not closing one eye and being inlibe etc etc. no shame in getting that one wrong.

Thanks again Taffy. I'm giving it another go at the moment, if it's no better i shall contact you. This is a noise which has been developing slowly so i don't think it is a setup problem, and the bike is still running well ?
 
Update- stripped the engine again, and checked everything over with a micrometer etc. it all appears spot on. rebuilt it and the thing still makes a noise. the only other thing it could be i think is the clutch, but there is no play and the basket seems to be in good condition. so i just don't know anymore. and to top it all the auto decomp doesn't seem to work now and it won't start easily, which is annoying as it has always been a really good starter. i have got to the point where i am thinking of throwing in the towel.
 
you know i'd suggest you video it and put it up here (including the noise) but i can't get any volume out of utube and any vids except **** on the hun. then i can hear and see everything!!!!!!!!!!!

Iv'e had many conversations with DCR, who have been brilliant. the only thing they can suggest is the clutch?
 
the clutch should have a flat silver washer followed by the two needle rollers (or a bush) on it, then the basket, then another darker steel washer that has a lip on it. the lip faces into the back of the clutch drum. fit the drum, all the plates and the rest you know. the pressure pad goes in the back of the pressure plate before you fit it.

the only other thing i can think at this point is the kickstart. if the kickstart fell off it rubs the back of the clutch basket. that can be a *******.

another thing. the waterpump shaft has to be pulled OUT because it can fall into the crankcases slightly. you need a pair of gemmy bars to just nudge it out.

Is there any movement in the primary drive or countershaft gears?
I had 1 of those hard to find noises. My countershaft gear is a slip fit with a little sideways movement.
The woodruff key was flush with the gear face. When I tightened the nut it would tighten against the top of the woodruff key and not against the gear. This gave a nice rattle that sounded like rocker bearing about to let go but funnily enough lower in the engine sort of behind the water pump.
This wasn't obvious until I found it and that was more by accident. I was also suspecting a clutch plate rattle.
