Ill start with this:
I have wiring diagrams
Electrical is NOT my strong suit
My 01 fe650 has blown the headlight bulbs in my trail tech x2 halogen
This tells me too much voltage...ie not being regulated
I have the regulator, rectifier wired as per the diagram.
Grounds all seem good

When I test for continuity with a meter, I can get continuity from then rectifier ground to my headlight positive wire ... This seems odd.

When I disconnect the blue stator wire (ground) from the ground cluster, I have no continuity to the positive lighting wire (this seems correct)

When I test the blue (ground) wire out of the stator to the yellow (positive power) out of the stator, I get continuity. Is this correct?

Any help appreciated. The bike starts and runs great. It is just my lighting that I'm trying to sort out.

Have you tested the voltage with a multimeter? Also how long are the bulbs lasting, 5 seconds, 5 hours?
 
Bulbs only lasted a few minutes. My led tail light seems to be fine. I checked three sems stators and they are all the same. I'm going to say the stator is good. I'm going to put it back together, and check the voltage running and reving up.
 
13 volts at idle and when I rev it 25 volts. Obviously a regulator problem.

That is strange that the tail light is not failing considering the high voltage. Have checked the voltage at the tail light?
 
some led lights have a wide voltage range ie 2-24 vdc. Your tail light may have a wide enough voltage range to cope but the headlight may have a narrower range. should be listed on the bulb.
 
Is your headlight output AC or DC voltage???????? Some are motorcycles are AC thus the voltage spikeing to 25V, Just food for thought. Try testing the output voltage of the tail light and see what happens under throttle?
 
Tailight is from the same feed as the headlight. I removes a few miles of wiring from the bike and simplified it. A new regulator should be in today. We will see if that cures my issue.
 
I replaced the voltage regulator with a moose racing generic regulator. It is ratted for 200 volts. I had to drill out the centre a bit to use the stock bolt in the stock location. Now I have 10 volts at idle at the headlamp and 12 volts with throttle.
Been racing offroad all weekend.
Time for some mortard time :)
 
A quick 70km ride with twisters. The lights are fine

For the record, the moose voltage regulator is part # 2112-0772
