New User FE400 02 Muffler Questions.

Hi All and thanks for what looks like a great forum. I have just purchased my first ever Berg and am stoked with it but am looking for a bit more especially down low. I run a motorcycle wrecking yard in Australia and have a spare exhaust system off an 03 FE650. I have read the headers are different but will the muffler adapt as I was going to make the spare with a straight through perforated core. Can anyone tell me what the ideal inside diametre the core should be and what jetting changes may be needed.

The intermediate pipe is different on the 03's. The mufflers are not dirrectly interchangable from 02-03.

If I was to use the intermediate pipe as well would that work or would I be better off to just mod the 400 muffler. I have ordered some 38mm i/d tube for it so hope that should be about right as the next size was 45mm.

Not sure if the intermediate pipes are interchangable. I would not think so. The header pipes are much larger on the 650 as well.

well i thought that the systems were a bit all over the show around then. some had the internal fit headers and some had the external. the tailpipes interchange. if they look similar they will fit each other. the 650 headers when used add power even on the 400.

I ended up using the 03 650 muffler and modified it by using the perforated core and then extending that perforated section right through into a 35mm curved outlet. I packed it nice an tight with muffler packing about 6 bags alll up. It breathes much better and sounds great but not to loud at all. Whilst doing the job I found that most the high end mufflers are using a tapered perforated core of about 4 -5mm taper. They start larger at the engine side and taper down at the end giving a reverse megaphone effect. This maybe something I'll have a go at down the track. Also looks the 650 headers will slip straight on so that too will happen soon. Now I have just have to find out why I am burning oil !!!

Dan,

From your original post you say that you want more low down. The changes you are making are going to give you more up top. First, if you are fabricating stuff to begin with, concentrate your efforts on the headers. Make them slightly longer than oem, or even take the headers all the way to the silencer where you then have them go into a collector and then the muffler. You only need header pipes of approx 33mm diameter. 38 is overboard for good torque on the 400.

Thanks Simon, I always thought that a larger bore or freer flowing muffler gave more bottom end, or is that 2 strokes that I am getting mixed up with. I know on 2 strokes a longer or larger volume header increases low end as well as a larger core muffler.

Hey Dan,

2-strokes are really a different kind of animal.

With the 4-stroke bergs - It kind of depends on the original muffler, but even the oem enduro muffler is good for 56 horsepower, the straight through mx one on a back to back comparison only gives and extra 1-2 horsepower. That's why on a 400, it isn't necessarily the solution. I've had really large bore silencers on the oem exhaust system without any gain whatsoever and this shows the benefits are to be had in the header and collector area. Once you get the exhaust system working properly, then you can work on the muffler, if you know what I mean. As a general rule of thumb a header pipe of approximately the same diameter as the exhaust valve will work well as will adding just a bit of length to it. Large bore headers on 4 strokes tends to lose torque with gain at the top end. If I remember correctly the 400 has tiny dia. headers to begin with so there is room for expansion, shall we say.

The other thing is that if you have the older style exhaust system with the long silencer and carbon end cap and yellowish pipes rather than chromed the collector didn't work very well.

Thanks again Simon, I guess it will all be a bit of trial and error, It felt like it had more grunt with the straight through muffler but could just be a noise factor which is at times misleading. I have the 650 headers which I will drop on one day for a trial run. Do you know if any jetting changes are likely to be needed, so far I have not altered anyting except for richen the mixture screw about 1/4 of a turn. I have the alloy muffler with chrome end cap and chrome headers and collector.
